See if you can find something a little bigger than a Dixie cup, more like a 16 oz sour cream container. Dixie cups are rather small and might have too tight of a radius. I think the two sides of the reed are basically supposed to be just touching, not open.

There generally is no need for thinning when using yoghurt containers. They are about the correct thickness to start with. Try adjusting how far the reed sticks out from the end of the tube. Do you have a close-up picture of the reed?

If you used the bottled liquid hide glue, check the date code. That stuff degrades quickly and has a notoriously short useful life. Don't even think about it if it is more than a year old. I'm no expert on these old woodwinds, but since the free end reed is contained inside the cap, I wouldn't think the cap dimensions will make that much difference. In general, only the bore dimensions from the reed to the open end matter for pitch, etc. You might want to think about a replaceable cap...

Awesome chatoyance on that one! Like Clay's, the body on mine is also tapered, 75 mm sides at the neck, 84 mm at the tail. Not sure where I picked that idea up from.

You might want to mock up the top of the neck out of a 2x4 or whatever to see if it works for you. Mine neck was ever so slightly wider than McDonald's dimensions, but, as I said, I would probably make it wider if I were to make another. It all depends on your preferences. Gotcha! I think I basically did the same thing with 4 wedges, got the intonation correct, then made a single compensated bridge.

I agree. This is a flute, not a whistle, so the tapered side of the embouchure hole is not needed or wanted. The embouchure hole needs to be a clean and sharp pipe perpendicular to the main bore.
