If you plan on using a Floyd Rose locking nut, the nut radius is 10", so you might want to take that into consideration. A good all around radius already mentioned is 12". I usually don't like flatter radii for electrics, because I find it more uncomfortable to pick, though depending on yo...

I try to get the trussrod to fit just right. Too tight and you may risk wood cracking when it moves. Too loose and it may rattle when you play certain notes. If your plane can do it, you might ty adjusting the frog to decrease the size of the mouth and see if that helps... Also it may help to have the plane at a bias or skewed relative to the joint, though that would not allow use of a shooting board....

Pretty cool! How about friction pegs, you probably can mock something up with a smaller dowel for the shafts and cut a larger one for knobs. You can call them "fiction" pegs....

I usually inlay first, then shape the fretboard radius. I do make sure my inlays are of sufficient thickness to handle this. If not it may be best to do as Mark mentions.

That's great! I ran a machine with skate bearings for a couple years, as long as the pressure's pretty evenly distributed you're fine. Plus they're cheaply replaced. Could also easily be cut with a laser as well... though that would cause the aforementioned problem with short grain. A wider center reinforcement strip would help....

It doesn't seem like the most difficult thing to do and make it somewhat strong. You could cut the rabbet in one piece and then the tails, then use said piece to mark matching pockets in the other piece... Maybe time-consuming, but you would in essense be "inlaying" one side to the other.....
